The Pre-3D Printing Era (Pre-2015): In the early days of custom lightsabers (late 1990s through the early 2010s), 3D-printed chassis did not exist. Installers relied on the "tape and pray" method — wrapping electronics in foam or electrical tape and stuffing them into the hilt. For structured internals, builders used cut PVC tubing, acrylic ribs, and threaded metal rods to create rudimentary chassis. Industrial Powder Bed Materials (SLS and MJF): The chassis revolution began around 2014–2015 when designers (notably GOTH-3Designs) leveraged commercial 3D printing services like Shapeways. SLS PA11 (Nylon 11) was the standard premium material for years — durable, impact-resistant, and slightly flexible with a grainy, sugar-like surface. MJF PA12 (Nylon 12) is stiffer with better dimensional stability and higher detail resolution, making it the current premium standard for high-end nylon chassis parts. FDM (Fused Deposition Modeling): As desktop 3D printers became affordable (~2018 onwards), FDM became the standard for DIY and entry-level commercial chassis. PLA is the most common — easy to print and dimensionally accurate, but with low heat resistance and brittleness. PETG offers better impact strength and improved heat resistance. ABS and ASA offer excellent durability but require enclosed printers and ventilation. SLA (Stereolithography) Resin: Resin printing uses UV light to cure liquid photopolymers, offering the highest possible detail and smooth, injection-mold-like finishes. Standard resin is beautiful but brittle — not recommended for the main structural body. Tough / ABS-like resins can mimic ABS durability for some structural components.
